  • Quick question for the plant managers and chief engineers in the feed. When was your last documented diesel exercise on your dual fuel boiler? ▪ Within the last 30 days (you are current) ▪ 1 to 3 months ago (getting stale, book one) ▪ 3 to 6 months ago (nozzle is likely gummed, valves may be seized) ▪ More than 6 months ago (treat the first restart as a controlled test, not a real switchover) ▪ Honestly, not sure (the answer is almost always "longer than you think") We are now in the peak stretch of Atlantic hurricane season. Historically, September is the highest activity month, and utility curtailments across TVA, Southern Company Gas, and Piedmont territories tend to cluster in the same window. The backup fuel side of your boiler could be asked to prove itself sometime in the next 60 days, whether you scheduled the test or not.   • Heads up for facility teams across the Southeast. September and October are the peak jurisdictional boiler inspector queue across TN, GA, NC, SC, AL, MS, and the Florida Panhandle. If your certificate is up for renewal this fall and you have not booked the inspection yet, you are already behind the plants that did. State inspectors do not just look at the boiler. They look at what you can produce on paper.   • Across the more than 200 plants Combustion and Control Solutions supports across the Southeast, three failures show up again and again on the first attempted switchover after diesel exercises get skipped. Every time. ▪ Fouled or gummed nozzle. Diesel that sits for months lays down varnish and sludge on the atomizing tip. The pattern goes ragged before it goes out. ▪ Improper atomization pattern. Air-to-oil ratio drifts, tip erosion goes unnoticed, and the flame envelope no longer matches what the scanner expects. Lockout follows. ▪ Faulty fuel pump. Seals dry out, check valves stick, prime is lost. The pump either will not lift fuel or lifts it inconsistently under modulation. None of these three announce themselves during normal gas-fired operation. They only surface the moment you actually need the diesel side. You don't want to wait for a supply delay or an approaching hurricane in your area to fire it up. A short monthly exercise potentially catches all three before they become an outage.   • Sometimes the retrofit decision doesn't come from the plant. It comes from the insurance carrier. FM Global, HSB (Hartford Steam Boiler), and Travelers Boiler & Machinery all pay close attention to combustion safety systems, and a jurisdictional inspection or loss control visit can flip the retrofit math in one conversation. Combustion and Control Solutions sees this pattern regularly:  - Aging safety panels with obsolete flame safeguards get flagged at the next outage  - Missing or incomplete test documentation on low-water cutoffs and safety valves raises questions  - Manual reset chains that no longer meet current guidance draw attention Panels without current listings or with unsupported components get called out in loss control reports None of these individually mean the boiler has to come out.   • Here's the framing that makes the whole retrofit category make sense. Burners and combustion controls are engineered on roughly a 10-year clock. Pressure vessels, when maintained, run on a 25 to 30 year clock. Those two clocks almost never line up. That mismatch is exactly why the retrofit category exists. A plant that replaced the whole boiler every time the burner and controls aged out would be throwing away two decades of good pressure vessel life on the average job.   • Before anyone quotes you a burner, someone should be looking at your pressure vessel. That order matters more than most retrofit conversations admit. Here's why Combustion and Control Solutions starts every retrofit-or-replace evaluation with the vessel, not the flame: ▪ A burner is a bolt-on. The pressure vessel is the asset on your balance sheet. ▪ A sound firetube shell can run 25 to 30 years. A modern burner and control package is engineered for closer to 10. ▪ If the vessel has thinning tubes, tube sheet cracks, or refractory failure the burner can't see, a new burner just heats a compromised asset more efficiently. Our technicians inspect against ASME standards first: tube wall thickness, tube sheet condition, ligament integrity, stay condition where applicable, and refractory. CCS runs an in-house code shop with ASME S, U, and National Board R stamps, so if the vessel needs work, it stays with us. Only after the vessel passes does the burner conversation actually make sense. If the shell is sound and the controls are the bottleneck, retrofit is usually the right economic answer.
